This is one of the more frustrating sewing machine problems because it seems like it makes no sense. You start a seam with perfect tension — nice balanced stitches, top and bottom thread locking in the middle of the fabric. But as you sew, the stitches get looser and looser. By the end of the seam the top thread is looping underneath and the tension dial might as well do nothing. Then you stop, check everything, start again, and the cycle repeats.

I've traced this problem to one root cause more than any other: the thread is not coming off the spool smoothly.

Here's what happens. The spool cap — that little plastic or metal disc that holds the spool on the pin — can be pressed down too tight. When the cap is too tight, the spool can't rotate freely. The thread pulls against the resistance of the tight cap, which adds tension before the thread even reaches the tension discs. The tension dial then adds its own tension on top of that. The combined tension is too high at the start, so you turn the dial down to compensate. But as the thread spool gets lighter (less thread), the resistance from the tight cap changes. The tension fluctuates. Mid-seam, the thread starts flowing more freely because the spool is lighter, but you've already adjusted the tension dial down. Now the tension is too low.

The fix: loosen the spool cap. There should be a tiny gap — 1 to 2 millimeters — between the cap and the spool. The spool should wobble just slightly on the pin. If it doesn't wobble at all, it's too tight.

Next, check the thread path from spool to needle. Run your finger along the spool's edge. If it feels rough, the thread is catching on that rough spot every time it unwinds. That creates intermittent resistance that throws off the tension. Sand the rough edge with fine-grit sandpaper or switch to a smoother spool.

Another fix: use a vertical spool pin for large spools. Many spools have a horizontal pin (standard) and a vertical pin (for thread cones and large spools). Large spools on the horizontal pin create drag because the thread has to pull sideways off the spool. Switch to the vertical pin and the thread unwinds off the end of the spool with zero resistance.
